Projects

Aurora Gold Project

Sedgman are undertaking the design, procurement and construction (EPC) of this gold processing facility for Guyana Goldfields' flagship Aurora project.

The project will be delivered through a joint venture with leading South American constructor Graña y Montero (GyM). The GSJV joint venture combines Sedgman's robust process and execution knowledge and operational experience with local capability depth from GyM.

Aurora is earmarked to produce 3.29 million ounces of gold, averaging 194,000 ounces per year, over an initial 17-year mine life. The scope of works includes a 1.75 Mt/a processing plant, power station and integration management.

The Aurora Project award came on the back of Sedgman's successful delivery of the Mungari Gold Project in Western Australia which achieved first gold pour in early 2014. It firms Sedgman's reputation as a gold processing specialist.

Sedgman provided detailed process guarantees for the processing plant ensuring the final design meets Guyana Goldfields' production needs.

A strong relationship has been built with Guyana Goldfields from the early project stages. The GSJV aims to use proven technology together with local experience to deliver the project on time, on budget and safely for Guyana Goldfields.

Caval Ridge Coal Project

Sedgman was initially engaged by the BHP Billiton Mitsubishi Alliance (BMA) to undertake design for a 2,400 t/h coal handling and preparation plant (CHPP).

Under BMA's Hub Agreement they have worked closely with client representative Bechtel since 2010 to provide detailed engineering and procurement (EP), as well as construction and commissioning support for the coal processing plant and ROM bin, as well as other engineering support that continued through the construction phase.

The Caval Ridge CHPP comprises a 2400 t/h North ROM receival and sizing facility, a 2400 t/h CPP, reject handling and bin, tailings filter building, linear slewing and luffing raw coal stacking and reclaiming, product conveyors, linear slewing and luffing product stacking and reclaiming and train loadout system.

Sedgman was awarded scope variations during the design. Significant variations were North ROM Bin design, train load out (TLO) concrete design, CPP bulk excavation design and mass balance sampler design.

Sedgman's strong relationship with the client combined with their technical expertise lead to the award of pre-commissioning and load commissioning contracts for the entire CHPP as well as design enhancement works on the back of the commissioning contract.

Solomon Iron Ore Project

Sedgman has been awarded a contract for the Design and Construction of a 7.5m tonne per annum (ROM Feed) modular iron ore processing plant (modular plant) at Fortescue Metals Group Solomon iron ore mine. as part of the Thiess Sedgman Projects joint venture (TSP).

The modular plant is an important element in Fortescue's vision of operating the Solomon mine without the need for a new wet plant at the Firetail OPF. The modular plant is being delivered by the TSP, a project specific joint venture established by Sedgman and Thiess Pty Ltd.

The contract is Sedgman's first major iron ore project and represents a significant and successful milestone in its diversification strategy.

Sedgman and Thiess have an established track record of delivering coal process and materials handling projects over the past 12 years and have now broadened this relationship to the iron ore sector.

The award of this contract followed an Early Contractor Involvement process and is testament to the process design and delivery capability that TSP was able to demonstrate to Fortescue.

Coppabella Coal Project

Sedgman operated this coal handling and preparation plant (CHPP) for Macarthur Coal in 1998 until handing over in 2013 to Peabody Energy who had acquired it several years earlier.

Sedgman had initially undertaken resource evaluation, design, construction to commissioning of a 600 t/h plant. Coppabella produces 8.5% ash washed product for the export Pulverised Coal Injection (PCI) market. Commencing production in February 1999, high export demand for the mine's PCI product quickly required progressive upgrades including the incorporation of a flotation circuit.

Fast-tracking the project enabled first washed coal to be produced eight months after the start of detailed engineering design. Sedgman initially developed and operated a 500 t ROM dump hopper, two-stage crushing system and surge bin, single module dense medium cyclone/spirals processing plant with provision for raw coal bypass, product stockpile with below ground reclaim system, and 3,000 t/h train loading.

Sedgman has since undertaken progressive upgrades from the initial 600 t/h to 800 t/h and continued to operate the plant until 2013, providing a benchmark for efficiency, availability and throughput capability for a single module coal preparation plant. Sedgman facilitated the upgrades without major expansion or equipment duplication.

Mount Isa Copper Mine

Sedgman has supplied and operated two separate crushing facilities and the SAG mill feed for Xstrata's Mt Isa Operations since 2006 – Blackstar Open Cut Primary Crushing Circuit and George Fisher Fine Crushing Circuit, supplying up to 6 Mt/a of product.

Sedgman also designed, constructed and commissioned an independent overland conveyor to feed Xstrata's Heavy Media Plant transferring ownership to the client, the providing ongoing maintenance. In addition, Sedgman has carried out a number of small parcels of specialised crushing and screening trials at this site for Xstrata.

The crushing plants consist of a primary jaw crusher which can take and crush rock up to 850mm in size. This product is then size selected over a number of screens and further crushed by two cone crushers until the size is reduced to a (P80 of 14mm) at around 380 t/h.

Red Mountain Coal Project

Sedgman assisted the Red Mountain Infrastructure Joint Venture through the coal handling and preparation plant (CHPP) commissioning process, implementing rectification and optimisation activities to achieve the designed 1,000 t/h facility throughput.

They have operated the plant since 2007 conducting multiple improvement projects. Red Mountain CHPP processes both coking and pulverised coal injection (PCI) coal provided from two mine sources, Poitrel Mine (BMC) and Millennium Mine (Peabody Energy), bound predominantly for export. The facility utilises a joint venture structure to facilitate the toll treatment of coal on behalf of the two joint venture partners.

Annual production from the facility now exceeds 8.1 million CHPP feed tonnes. Product coal is stacked onto six stockpiles and reclaimed to the train load-out system using reclaim valves and a reclaim tunnel. Sedman initiated the first full scale trial testing in a production environment of the reflux classifier at this plant in 2010.

The Sedgman Red Mountain operating team remains LTI-free since the CHPP commissioning and rectification process in 2007. The facility was able to be cost effectively improved over a seven month period while maintaining production.

Boseto Copper Project

Sedgman's team of dedicated engineers delivered a benchmark copper flotation plant for Discovery Metals in remote conditions in Botswana.

Sedgman delivered a fast-tracked, low fixed cost solution which maximises the resource for our client. This required Front End Engineering Design (FEED) and metallurgical testing, followed by detailed engineering design, procurement and construction (EPC) and commissioning, delivered under a lump sum turnkey contract arrangement.

The plant processes 3 Mt/a of ore consisting of three-stage crushing, ball milling, separate oxide and sulphide mineral flotation, regrinding of sulphide rougher concentrate, concentrate thickening and filtration, tailings thickening and disposal, reagents mixing, site services and electrical distribution. They designed the water supply pumping system and supervised development and installation of the borefield.

Sedgman provided detailed process guarantees for the processing plant ensuring the final design met Discovery's production needs.

Mungari Gold Project

Sedgman worked closely with their client La Mancha to engineer, procure and construct (EPC) this 1.5 Mt/a conventional CIL gold processing plant in the first half of 2014 on schedule, within budget and safely.

Sedgman had successfully delivered pre and definitive feasibility studies and front end engineering design phases of the project in 2012. The plant is designed to process a blend of ores from the Frog's Leg and White Foil mines to produce a gold doré product.

Efficient plant design has enabled a cost effective processing solution while maintaining high levels of reliability, operability and maintainability. The proven CIL technology process plant has provided immediate savings to the client operations.

Sedgman provided detailed process guarantees for the processing plant ensuring the final design met La Mancha Resources production needs.

Ukhaa Khudag Coal Project

Sedgman worked with Enrestechnology (ER) to build a coal processing plant to service a resource 400 km from anywhere in the middle of one of the world's harshest environments – the South Gobi Desert.

This challenging engineering design, procurement and construction management (EPCM) project resulted in Mongolia's first coal handling and preparation plant (CHPP). The project was delivered over four years, working with our client to meet diverse challenges including minus 40 degree temperatures and frequent wind and dust storms.

The CHPP comprises three 900 t/h processing modules implemented in separate stages and a single product handling system. Their modular concept is ideal for multi-phase implementation.

The advanced plant design is a customised solution to maximise the coking coal product yield. Fully automated and computerised with the latest control system, the plant features controlled and sequenced start-ups and shutdowns which results in less maintenance and minimises operating costs.

Close work with ER and successful delivery resulted in Sedgman being awarded the CHPP operational readiness and early operations contracts to assist with training, establish proven operating systems and procedures, and subsequently manage the operation and local labour for UHG Module 1. This operation was successfully handed over to ER in 2012.

Excellent safety records were achieved including two million hours lost time injury (LTI) free. Sedgman was awarded an Australian Engineering Excellence award for the project in 2012. The completed 15 Mt/a plant services one of the larger coking coal mines in the world.

ATCOM Coal Project

This major upgrade project enabled Sedgman to showcase technology leadership and innovation in introducing large dense medium cyclones to the southern Africa market.

The upgrade was part of Xstrata's ATCOM East Project. Sedgman undertook pre-feasibility planning, then engineering, procurement and construction (EPC) and commissioning of a 1,900 t/h coal handling and preparation plant (CHPP) and two 850 t/h processing plant modules. The upgrade increased CHPP capacity from 1,000 to 1,700 t/h, lifting annual production of saleable thermal coal to 3.1 Mt, with full integrated production achieved in 2011. Sedgman's approach included identifying reputable South African suppliers and contractors to provide equipment and fabrication resources.

Sedgman was required to deliver this upgrade of the CHPP and CPP modules under a staged, tripartite contract with the client. Sedgman was involved in pre-feasibility planning since early 2008 and began work on detailed design in August 2009. In line with Sedgman's emphasis on building long-term client relationships, this first major contract in South Africa gave us an opportunity to develop an international relationship with Xstrata. A second contract separable portion was agreed and extended the scope of services to include construction of the ATCOM Upgrade.
